The state of the art of insert design technology was reviewed with respect to gains, and problems when applying this technique to nonmetallic sandwich elements. For loading normal to the panel facing it is shown that a design and analysis procedure provided previously may be used for nonmetallic insert/panel design. Material data were generated for the most interesting materials. The failure criteria include static tension, compression, and fatigue life under alternating loads. Residual strength was assessed. Failure modes for in-plane loads of a CFRP facing were investigated. Tests to identify the acceptability of thermal loading with respect to the degradation of strength of potting under thermal loading, were performed. To determine the tolerable torsion of an insert, experience shows that the form locking effect between the surfaces of the potting and the inner side of the upper facing is important to achieve realistic tolerances.
