A tool setup designed for accurate bar shearing with zero clearance is described. The equipment is used to perform some accurate experiments for partitioning of small bars of an Al alloy. In the experiments a grid-pattern technique is used to map the actual deformations in the shear zone. Afterwards the shearing operation is tried reproduced in a 3D FE-model. The study gives new insight into the mechanics of the shearing process; it is shown that for the material subjected to cutting, part of the section will be cut apart by a shear mechanism. Towards end of the shearing stage the material will start to break down by localized shear deformation. Finally, the localized shear leads to a rapid fracture that suddenly propagates across the shear zone so full separation occurs across the section of the bar.
