It has been previously shown that the edge radius has a propound effect on diamond-coated tool performance (Qin, 2009). In addition, it is known that the edge radius affects both residual stresses from the deposition and machining loads, yet in an opposite way. It is, however, not clear how the cutting edge radius affects the thermo-mechanical behaviors of diamond-coated tools during machining. In this study, 2D cutting simulations that incorporate deposition residual stresses were developed, by finite element (FE) modeling, to evaluate the edge radius effects on thermo-mechanical states during cutting, interface stresses along the cutting edge were particularly evaluated.
