In many cases, manufacturing process improvements are performed in an incremental manner. However, this low-level approach might miss opportunities otherwise presented by identifying higher level system constraints, especially in highly coupled processes. It is therefore reasonable for the organization to address the reengineering efforts by focusing on work flow optimization and quality issues and so forth at a level higher than a particular manufacturing cell. In this paper classical six sigma tactics are leveraged for a major system reengineering initiative for a highly coupled process. A complementary complexity analysis related to assessing the structure of the material handling processes using a rigid heuristic approach is performed comparing the original and the reengineered systems. By using an innovative multi-perspective approach that focused on achieving common goals, the performance of the overall system was considerably improved while the complexity was reduced.
