Today the PM technology is well established for manufacturing a wide range of complex shaped parts in the drive train of passenger cars. But especially for higher loaded gears the mechanical properties achieved by the cost effective standard PM process cannot fulfil the requirements. But by using the new surface densification process DENSGRAD™, the tooth root strength and the pitting resistance of the sintered material can be raised up near to the values of full density gear steels without loosing the cost advantage. Based on this new process two gear train applications have been launched successfully to the mass production of diesel engines for premium passenger cars. The design, the manufacturing steps, quality and the feedback from the customers in terms of reliability and NVH (noise, vibration and harshness) performance are contents of this paper.
