The penetration of liquid metals into sand molds is a common casting defect. This problem results in millions of dollars in economic losses for the metal casting industry. Consequently, the American Foundrymen's Society initiated a research program focused on penetration of iron-based alloys in sand molds. A full report on the results of the research on cast iron penetration was published earlier. This paper is the final report describing the findings on penetration of liquid steel in sand molds. Two major mechanisms of steel penetration, mechanical and chemical, were extensively studied. The fundamentals of each mechanism are discussed. Physical and mathematical models were developed for each of these mechanisms. A complete description of these models, including their interrogation and validation, is provided in the text.
