In this paper, the new technologies of plasma arc spray forming have been experimentally studied. The processes and main characteristics of rapid forming moulds with precision surface pattern and parts with thin-wall by plasma arc spraying are introduced. The experimental results show that the surface pattern of working moulds formed by plasma arc spraying coincide with the surface pattern of master moulds very much. So this technology can be used in rapid forming large and simple moulds with precision surface pattern. The experimental results also show that plasma arc spraying can be used in rapid forming parts with thin-wall. The parts' shape depended on their master moulds, and the parts' precision depended on both master moulds' precision and coatings' precision. In order to get higher parts' precision, the coating's surface on the side of plasma arc spraying should be machined.
