In order to obtain the mismatch forms of the worm pair that is not sensitive to the manufacturing and assembling errors when transmitting the available power, a new cutting method is first put forward that can obtain the mismatch tooth surfaces for the worm gears. It uses the worm gear cutter or fly bar that having the non-standard parameters with the worm, e.g., the helical angle, the module m, the parameter q etc., and the machine settings are also different when cutting the worm gear. The computer aided analysis is divided into three parts: (1) the first and second order tooth surface parameters calculations of the worm gearing; (2) design of the mismatch worm gear cutter; (3) manufacturing simulate of the mismatch worm gear. By the second order contact calculation for a designed worm pair, it can obtain the good contact tooth surfaces of the mismatch worm pair that the heavier power is transmitted.
