Micro-Electrochemical Machining (micro-ECM) is a viable micromachining for the fabrication of micro-features, micro-holes, micro-slots and micro-channels in electrically conductive difficult to machine workpiece materials. Unpredictable over cut is an important issue faced is the tool profile determination. A priori determination of anode profile plays a major role in designing the tool profile in micro ECM. This paper models pulsed micro-electro-chemical machining for high frequency pulses for the study of anode profile variation with applied voltage. The simulation results are compared by in-house developed micro-ECM table top setup in sinking configuration. Experimental results of the micro-hole profiles made by micro-ECM were found to be about 3 to 15% variation from theoretical predictions.
