Early warning of impending machineryfailure using on-line, real-time sensorssupports condition based maintenance,increased operational uptime, decreasedmaintenance costs, overhaul extension, anddecreased failure rate. A commerciallyavailable full-flow oil debris sensor measuresmetallic wear debris shed into the lube oilsystem during a surface fatigue failure event.The inductive sensor provides detection andquantification of ferrous and non-ferrous weardebris chips in real-time, from fault initiationthrough failure progression. Machinerycondition indicators include wear debriscount, mass, and rate; diagnostic andprognostic information can be used to avoidsecondary damage and catastrophic failures.Applications of this mature sensor on powergas turbines and wind turbine gearboxes haveprovided early indication of bearing and gearfailures, validated by teardown andmaintenance reports. Success stories arediscussed, including technical details and ROIcalculations.
