Optimum relationships exist between the plunger diameter (or area) of a solenoid actuator plunger and its coil, and the force and efficiency of an optimum design may be considerably better than those of a similar device designed to slightly off-optimum dimensions. The solution depends on whether the plunger is saturated or not, but is independent of many other factors such as plunger end shape, stroke length, coil wire size and apcking factor, etc. The solutions for unsaturated and saturated plunger cases, including some geometric constraints (bobbin space and holes or nonpermeable regions in the plunger) are presented in both analytic and graphical form.
