Modeling of consumer products with free-form shapes usually results in a database with geometric quality problems. These problems prevent engineers from performing modeling tasks in design (e.g. rounding), analysis (meshing), and tooling (mold splitting). Fixing these geometric quality problems has a major impact on our cycle time (days or weeks). In our study, we found that most of these problems are related to a fundamental limitation in current B-Rep CAD technology: accuracy-limited intersection between surfaces. After presenting a generic surface intersection algorithm, we will present series of geometric quality cases from iDEN products. Finally, we will present a new modeling approach reduce the number of intersections and therefore improve the robustness of our models.
