A system and method for predicting fatigue resistance in metal alloys for fatigue applications at very high numbers of cycles. The system and method are particularly useful for cast metal alloys, such as cast aluminum alloys where durability is either non-existent or difficult to detect. Fatigue properties, such as fatigue strength at very high numbers of cycles, are based on a modified stochastic fatigue limit model where the fatigue strength at very high numbers of cycles and fatigue strength are refined to account for the sizes of the discontinuities and microstructure constituents, since the fatigue resistance spread depends on the presence of the fatigue resistance Discontinuities and microstructure components. The sizes of the discontinuities and microstructure constituents that can initiate fatigue cracks can be determined using extreme value statistics, then entered into the modified stochastic fatigue limit model.
