The shell/core bond separation failure of the duplex cast work rolls of a hot strip mill are investigated using Quad's roll stack analysis model and three dimensional finite element analysis software. The causes of the failures are identified. The safe minimum operating diameters of the work rolls of the mill are calculated. The methods to reduce the failure and the safe minimum operating diameters (improve the roll operating life) through increased shell thickness, improved width scheduling practice, improved roll crown practice and improved backup roll chamfer design are recommended.
