Based on a new method of hexahedral mesh generation and regeneration, the forming process of an aluminum alloy rear lower arm of vehicle is simulated using the rigid-viscoplastic three-dimensional finite element method (FEM). The reasons resulting in a folding defect in the forging are analyzed and the means of eliminating the fold defect are carried out by numerical simulation. The simulation results by improved die design and technology show that FEM-based simulation technique has broad application prospects in the reform of light-weight vehicle construction.
