This article developed from recent experience with a client that had closed his facility because of the high cost of energy. This decision put some 60 people out of work and caused a significant negative economic impact on the community. As a result, a study was commissioned to determine what could be done to reduce the facility's energy and operating cost. It turns out that half of the product's cost was the cost of energy required to make the product. Coal fired in a small industrial boiler (to make steam) was the source of the plant's energy, even though coal is typically a very low-cost source of energy. The objective of this project became: Reduce the cost of energy by one-half, with no-change to the plants operating permit, and meet the Company's capital cost recovery objectives! This report summarizes the critical issues addressed to meet this objective; such as fuel selection, environmental regulations, and the suggested technical approach to modify the boiler with the field demonstrated Clean Combustion System~(™) offered by Phenix Limited, LLC. This program shows strong promise to meet the cost objectives and provide the client, its employees, and the community significant benefits from the reduced cost of operation.
