In this work the fatigue performance of shear-loaded overlap joints of zinc coated mild steel was investigated. The specimens were laser welded with different gaps between the sheets in order to determine the influence on fatigue strength of an escape route for evaporating zinc. Linear elastic FEM modelling was used to determine the mode and magnitude of the stress intensity of a proposed crack in the weld at the interface between the sheets. This information was used to calculate the optimum weld width for varying gaps and the decrease in fatigue limit for varying degree of underfill.
