This paper describes a novel, flexible, open cell, absorbent, thermoplastic foam material. One notable feature of this foam is the combination of low bending modulus and high absorbency. In addition it can be embossed, thermoformed and surface printed. The foam also has the cost structure and safety benefits of a styrene-based thermoplastic foam. It can be produced on standard thermoplastic foam equipment by blending polystyrene, elastomers and/or plasticizers, surfactant and pigment. Surfactants and dual physical blowing agents can be used to produce a foam with a low density and high open-cell content typically required for an absorbent sheet. Postprocessing may be utilized to compromise the foam skin layer (one or both sides) to enable fluid absorption and enhance other properties such as drape, surface feel and surface friction. The final foam sheet is generally between 100 and 250 grams per square meter, with a density between 0.04 and 0.07 g/cc and 85% to 92% open cell with a bending modulus of approximately 700 kPa.
