In this paper, the micro-cutting process of diamond turning LY12 is simulated based on a coupled thermo-mechanical plane strain orthogonal micro-cutting model, and the influences of various tool edge radiuses on chip deformation, cutting forces and residual stress are investigated by finite element method (FEM). According to the analysis for simulated results, the depth of cut is the same order as the tool edge radius, the thrust force is larger than the principal force (the so-called size effect) and the tool edge radius can change the charateristics of residual stress .
