This paper presents a new simplified approach to determine the cutting force coefficients that calculate cutting forces in ball-end milling process by mechanistic modeling. Mechanistic modeling is characterized by a series of coefficients that need to be calibrated accurately to predict the cutting forces in milling process. To calibrate these coefficients, this new method can drastically reduce the required number of experiments. Instantaneous cutting forces are used, instead of average forces, to develop this approach. To deal with the instantaneous forces, accurate cutting edge profiles of the cutter need to be obtained. Validation experiments are carried out at different cutting conditions to show the good prediction of forces in ball-end milling.
