The present disclosure related to a process of producing nanocrystalline flakes of rare earth (RE) free permanent magnetic (PM) alloys. In one embodiment, at least one of a RE free binary alloy Mn54-58Al42-46 and a RE free ternary alloy Mn54-56Al42.5- 43.5Cu1.5-2.5 are melted to produce a melt solution, which is then casted in a water-cooled mould to obtain at least one of molded binary alloy ingot and a ternary alloy ingot. The as-cast alloy ingot, i.e. one of binary alloy ingot and the ternary alloy ingot, is then crushed to obtain a plurality of particles of predetermined size and then subjected to high-energy milling based on at least one surfactant and one solvent to produce the nanocrystalline flakes of RE free PM alloys. The nanocrystalline flakes thus produced can be used to produce RE free PMs for their use in a wide variety of commercial applications, such as motors, generators and other electromechanical devices.
